The hardest section of a hydrofoil to manufacture is its elbow, where geometry tightens and load cases turn complex. Avel Robotics built its entire business around solving that problem using a mold-free automated fiber replacement (AFP) process on a repurposed Coriolis C1 machine. Its foils are 90% thermoplastic composite, incorporating 10% second-life recycled material, and have pushed a 1.2-ton racing monohull to 26 knots. The MiniLab initiative, a multi-partner research program, has now logged 10,000 nautical miles on a full-scale TPC elbow geometry, generating real fatigue data to support qualification. The manufacturing freedom AFP provides without heavy tooling is what Avel's co-founder describes as the core commercial differentiator.
